Hi

I fitted a new chain and then realised my XT 9 speed cassette was worn too. tried to source one on Sat nite for Sunday AM ride but could only get a deore. no worries i thought.

whipped the worn XT one off and fitted the 9 speed deore. I found that the cassette did not sit as close to the wheel as the XT one did though and thus the lockring had nothing to lock onto - it could not reach the freewhell thread. I therefore had to drop off the second from smallest cog to allow the lockring to get any thread to lock onto. Is this normal - im now running an 8 speed block. Grrr!!

Nope. Shimano 9 spd cassettes should fit on 8/9spd freehub bodies fine, they should take up the same width. Are you sure there was some notching on the freehub body that was somehow causing the Deore one to not slide back as far? Another thing the check is that there isn't a space screwed in the the cassette body on the Deore cassette, usually behind the biggest cog.

Nope, no spacer or anything else to stop it going back all the way.

I would defo say that you have a notch situation.
give it a proper whack to seat it fully.
brad had roughly the same issue when i changed his cassette on saturday

Maybe file the edges off them if you can without causing to much damage
